A medium-sized solar farm in Arizona operates a 5 MW PV array with a 1000V DC system. The farm has 120 string combiners feeding into 4 main DC combiner boxes before the inverters. The maintenance team of 6 technicians performs weekly inspections and corrective repairs. With the industry pushing toward higher DC volt-levels for efficiency, the farm upgraded from 600V to 1000V strings two years ago, but the original combiner boxes were not designed for the increased volt-level and frequent door access.
The existing DC combiner boxes had conventional screw-type doors without any interlock or clutch mechanism. Technicians had to manually open the door while ensuring the upstream DC disconnect was off. In practice, accidental arc flashes occurred twice during door openings because of residual capacitive charge or improper shutdown sequence. Each arc flash incident required a full system shutdown, inverter reset, and panel replacement, costing an average of $12,000 per event in lost generation and repair.

The technicians also complained the heavy door swing; the box was installed at waist height, and the door had to be held open with one hand while working with the other, slowing down every task by at least 10 minutes per box.
